I do not know what ignition switch you have. I had this problem on my sierra derived switch. The contacts inside the switch had corroded. I stripped the switch and polished the contacts reassembled it. The problem went away.

Snapped Timing Belt
The pinto as standard is a non contact engine but with a FR33 cam I do not know. The sound of valves hitting pistons is like a bunch of twigs snapping. As for damage you could just try fitting the new belt and seeing if it starts. if it does I would replace with a new one anyway. Otherwise it is a head off job

Sierra Ignition Switch Power cuts to Aux 1 on Crank
Dropping power to aux1 dates back to cassette tape deck audio systems. When cranking the volt drop caused the auto-reverse to partially activate and tangle the tape.

Historical vehicle status
The rules are that the vehicle has to be first registered more than 40 years before 1st April ( I had a May first reg so a nearly year long wait) and to not have been substantially modified in the last 30 years. ERA say that the tiger cat was first made 24 years ago so you fail on the second qualification. You car will have inherited the donner first reg but have been converted post 2002. MOT exemption is something I personally do not like. I still MOT my cars as proof that I have maintained them to at least a basic standard. If you have a crash and no MOT (even if exempt) your claim will take a lot longer as insurance companies look for any reason not to pay.

Rear suspension
I fitted Gaz coilovers to the back of my exmo around 20 years ago. They are connected to the rear of the swinging arm and have had no problems in over 50,000 miles. The shock mounting hole needed enlarging to I think 1/2inch to accept a larger rubber bushing.

Use to use loctite all over the place on production machinery but only on shcs bolts which are automatically high strength if obtained from good suppliers. If there were problems undoing a bit of heat denatures the loctite approx 200C.

Starter motor confusion
As far as I recall all pinto engined sierras used the same starter regardless of engine size. There were about 5 interchangeable manufacturers of the starter. I think that some of the pinto cortinas had a bendix starter rather than a pre-engaged starter but I could be wrong. Is the flywheel chamfer towards the starter (benix) or away from the starter pre enguaged.

Another Alternator Question
I follow your logic and think there is a fault in the rectifier whereby one of the 9 rectifier diodes or the clamp (load dump) diode has failed. The diodes will be in the alternator body.

Fuel Regulator Vacuum line with Zetec Plenum
To get cross sectional area you need to take out the air area. 19sq mm is very optimistic because of this. Normal calculation is π r squared of individual strand times number of strands. You could try a smaller lug. I have had poor long term results with packing out coming loose over time, if you do pack out use the same strand diameter and make sure that packing extends past the crimp area.

Relay 1 changes from 12V switched to permanent 12V power to the flasher relay Relay 2 shorts Left and Right indicators to both flash. Relay 3 causes a Hazard light to flash on the dash I hope that this helps
